The product is simple: crispy snacks in foil pouches.
The problem is also simple. Foil is metal. When a foil pouch goes through a metal detector, the machine sees the whole bag as metal and rejects everything. Turn the sensitivity down, and real metal inside the bag hides behind the foil.
So a metal detector on this line is either useless or a constant headache. Most factories just take it off and ship uninspected.
We replaced the metal detector with an X-ray machine.
X-ray doesn't look for metal. It looks at density. So the foil doesn't bother it. It can see through the bag and find what shouldn't be there — metal, glass, ceramic, stones. Things a metal detector would never catch.
Before the machine went on the line, we tested it with standard sample cards:
Every single ball showed up on the screen, marked with a red box. You can see it in the video — the image on screen matches the card in the hand, ball for ball.
When the machine rejects a pouch, it saves a picture of it with the time. The factory can pull up any rejected pack from any shift, any day. For food safety audits, that's the difference between "trust us" and "here's the X-ray image."
